Abstract

The chapter delves into the manufacturing of lightweight parts through Sandwich Foam Injection Moulding (SFIM) using recycled thermoplastics. It discusses the importance of lightweight design in reducing costs and improving resource efficiency, particularly in the automotive sector. The use of thermoplastic foam injection moulding (FIM) is highlighted as a promising method for creating robust and durable components. The challenge of increasing the use of recyclates is addressed, with a focus on the 'European Strategy for Plastics in the Circular Economy'. The chapter explores the application of SFIM to produce sandwich components from post-consumer recycled materials, such as PE/PP mixed waste, rPET from bottle waste, and rPA from fiber waste. It also covers the necessary material preparation steps, including regranulation and additive compounding, to improve foam quality and mechanical properties. The findings are illustrated through case studies and experimental results, demonstrating significant improvements in foam morphology and impact strength. The potential for large-scale production and industrial applications, such as in automotive and electronic components, is discussed, emphasizing the economic and environmental benefits of this approach.
