Improved Fatigue Strength of a Dissimilar Metal T-Lap Joint Fabricated by Controlled Double-Pass Friction Stir Welding

Abstract

Dissimilar metal welding can answer the social requirements to achieve higher efficiency and performances of machines and components, where Friction Stir Welding (FSW) is expected as one of industrial solutions to fabricate them. However, the strength of FSWed T-lap joint, especially for the fatigue failures, has not been satisfactory so far, due to formation of some undesirable defects in the joint; e.g. tunnel, kissing bond, zigzag line, bonding line, oxide line defects, etc., those directly degraded the mechanical properties of the joint. In this work the strength of the dissimilar metal FSWed T-lap joint between AA7075 and AA5083 were optimized by controlling the FSW conditions. The fatigue strength was also evaluated. Special attention were paid to minimize the defect size and the interface morphologies to improve the strength, together with some reasonable fracture mechanics backgrounds.
