A comprehensive procedure is described for the generation of tool life data and its use in realistic optimisation studies where process variability is considered. Since variability exists tool life can be estimated by short extrapolated tests without any significant increase in error and two factor tool life equations can be derived with variance estimates. Expected machining costs are calculated with upper 2S and 3S confidence limits for the combined feed and power constraint case. When variability is considered a speed range can be found over which the probability of exceeding the upper 3S limit of the minimum cost is practically negligible.
